Rush Borla Exhaust Jobs: Three Scenarios, Three Different Prep Lists
I coordinate installations at a performance shop, which is a polite way of saying I'm the person who gets the call when a customer needs a Borla exhaust delivered and installed before a deadline that was set before anyone talked to us. It's a good job. It's also taught me what actually matters when every hour counts.
It took me about four years and somewhere north of 200 rush orders to understand something that sounds obvious but isn't: there is no universal prep list for urgent exhaust work. The shop doing a full Borla install on a Camaro has a completely different set of problems than the tech evaluating a used muffler or the fleet manager outfitting a work van. Prep for everything and you're losing money. Prep for the right thing and the job mostly runs itself.
So here's the breakdown I wish someone had handed me when I started. Three scenarios. Three different checklists. Find yours.
Scenario 1: Full Borla Cat-Back on a Chevy Camaro, 48-Hour Deadline
This is the most common rush job we see. Customer has a Camaro. The stock exhaust note isn't working for them anymore. And it needs to happen before Saturday because there's a car show, a photographer, a buyer flying in — pick your reason. They call Thursday. Normal delivery through distribution is three to five business days. You've got 48 hours. This is where the game is won or lost.
First move: confirm fitment. Not ordering. Not pricing. Fitment.
The Borla Chevy Camaro cat-back exhaust system isn't one SKU. It's a family. Sixth-generation SS cars use a different system than the LT. Fifth-gen cars use something else entirely. I know a shop that spent a week waiting on a "Camaro system" that turned out to be the wrong generation. The customer left a one-star review and took the car elsewhere. That wound took months to heal.
I've made my own version of that mistake. We grabbed a system for a "2019 Camaro" without confirming the engine, paid $80 in expedited freight to get it, and only noticed the mismatch when we opened the box. Second: sound level. Borla's main Camaro lines are the Atak, S-Type, and Pro XS. They're all performance systems. They sound nothing alike. I recommended the Atak to a customer once because he said he wanted something "aggressive." Aggressive to him meant what the S-Type actually is. The Atak was too much, and the swap ate a Saturday. Now I ask three questions: Is this a daily driver? Are the neighbors close? Have you heard one in person? If the first two answers are yes, it's probably the S-Type. If they want loud just to be loud, the Atak will get there. The Pro XS is the middle ground most first-time buyers actually want.
Third: tools. People assume a cat-back install is all big wrenches and exhaust hangers. The heavy stuff matters, sure. But the time-eaters are the heat shields, trim panels, and small brackets. That's where a 1/4 in. drive compact socket and bit set earns its place on the cart. It reaches the spaces a 3/8 drive won't, it has the bits for the misc screws and clips, and it keeps you from dragging three different tool rails around the bay. I didn't believe how much time this saved until we spent a week working without one because ours got left at another shop. Never again.
One more thing before you order anything: make sure the system is a true cat-back. That means it bolts on after the catalytic converters, which keeps it legal in all 50 states. If someone suggests a setup that deletes the cats, walk away. That's not a noise complaint; it's a Clean Air Act issue, and the EPA has enforcement teeth. Cat-back keeps it simple.
Realistic install time: three to four hours if you've done this system before. Six if you haven't. Tell the customer which number applies to you, before you start.
Scenario 2: The "Borla Muffler Cut Open" Diagnostic
Another scenario that shows up more than you'd expect. A customer scores a "like new" Borla exhaust off a marketplace site. It sounds hollow. Or it rattles. Or they just aren't sure the internals are still good. And eventually, someone says: "Let's cut the muffler open and find out."
I've been that someone. Cutting a Borla muffler open is a legitimate diagnostic method. It's also a one-way door.
Here's what you'll see when you do it: a straight-through perforated core, packing material around it, and the welds that hold the shell together. On a healthy muffler, the packing is intact and the core is clean. On a blown-out one, the damage is immediately obvious — packing gone, core saturated or clogged, possibly a cracked weld. The diagnosis is unambiguous. If you truly need to know whether a used muffler is salvageable, this answers the question.
But a cut-open muffler is no longer a muffler. It's scrap with a brand name on it. So before you reach for the cut-off wheel, ask yourself two questions.
First: is there any chance this part gets returned or needs a warranty claim? Borla's warranty, like most aftermarket exhaust warranties, doesn't cover physical damage or modification. A muffler case with a saw cut is exactly the kind of thing that voids coverage. If the customer bought it from a retailer with a return policy, that policy ends the moment you cut.
Second: do you actually need the physical evidence? If the goal is just deciding whether to install the system, listen to it first. Bolt it on temporarily, run the car, and compare the sound to known-good recordings. I've done both, and the sound test gives you 90% of the answer without destroying the part. It's faster. It's reversible. And it doesn't turn a potentially resellable part into scrap.
There's a legitimate exception. If the muffler is already damaged beyond use, or if you're cutting it open as an educational tool — showing a customer how a performance muffler is built versus a stock unit — then cut away. It's genuinely informative. Just know the difference between a diagnostic and a demolition.
Scenario 3: Shop and Fleet Prep — Cameras and Towels
Not every last-minute rush is a customer's car. Some of the most expensive oversights are the things you never think about until they're already a problem.
Example: one of our vans backed into a gate post last March. Parked. Low speed. Completely avoidable. That same van had towed a customer's project car the previous weekend, and the thought of that happening with a $50,000 car on the trailer ended the debate. If you do any mobile work, towing, or even just park in tight shop lots, this is one of those upgrades that pays for itself the first time it prevents a claim. New microfiber towels leave the factory with manufacturing chemicals still in the fibers — softeners, anti-static coatings, loose debris. Use one straight out of the package on a polished exhaust tip or freshly detailed paint and you can introduce fine scratches and leave streaks. Wash them before first use on a delicate cycle with a mild detergent. No fabric softener. No bleach. Dry on low heat or air dry. One laundry load, and the towels actually do their job.
How to Tell Which Scenario You're Actually In
OK, so now what? Here's a quick decision path.
If there's a customer's car in the bay with a deadline attached — you're in Scenario 1. Stop reading. Verify the part number (twice), confirm the sound preference, make sure the 1/4 in. drive compact socket and bit set is actually in your tool cart, and give an honest install time. The 48-hour job is winnable if you get the small things right.
If you're holding a used Borla system and wondering whether to install it — you're in Scenario 2. Do the sound test first. Leave the cut-off wheel in the drawer unless you're prepared to own the part afterward.
And if you're reading this with no deadline at all — you're in Scenario 3. Good. That's the best possible place to be. Buy the backup camera kit, wash your microfiber towels, and build the kind of baseline readiness that makes the next rush job feel routine instead of chaotic.
I don't believe in a universal checklist. I stopped looking for one. But I do believe in knowing which situation you're in before you start, and prepping for that one. The work is the same. The prep isn't. Get the second part right, and the first part takes care of itself.
